Why is my small embroidery text filling in?

Thread has a fixed thickness. A letter on screen can shrink to any size, but a satin stroke still needs room for the needle to go in on each side, and the open center of a letter (its counter) needs to stay wider than the thread that surrounds it. Below a certain height there is no room left, and the letter turns into a blob.

The usual causes, most common first:

  • The text is simply too small for the font and thread.
  • The lettering was digitized large and then shrunk, so its density, underlay and compensation were set for a bigger letter. See why resizing a stitch file changes how it sews.
  • Too much underlay or density in a column that is only a millimeter or two wide.
  • Too much pull compensation, which widens every stroke until the gaps between them close.
  • The fabric swallows it: pile on fleece and towels, or ribbed knits, hide fine strokes.

What is the smallest text you can embroider?

There is no single number, because font, thread and fabric all change it. These are the figures published by a software maker and a thread maker:

Treat these as the floor, not the target. They assume a font built for that size and a smooth, stable fabric. Scripts, serifs and thin strokes need more height, and textured fabrics need more again. Does a finer thread help small text?

Yes, and it is the biggest single change you can make without enlarging the text. Most embroidery is sewn in 40 weight thread; 60 weight is finer. Madeira says its 60 weight thread allows block letters as small as 3 mm, against 6 to 7 mm for 40 weight, and gives three conditions for using it:

  • Use a size 65 needle, so the needle hole suits the finer thread.
  • Increase density, because finer thread covers less per stitch. A file built for 40 weight will look thin in 60 weight.
  • Tell the digitizer which areas will sew in 60 weight, so the file can be built for it.

That last point matters: switching thread on the machine without changing the file rarely gives the full benefit.

Should small letters be satin or running stitch?

Most lettering is sewn in satin, because a satin stroke is solid, smooth and reads well. As letters get smaller, the satin columns get narrower, until they are too thin to hold a clean edge. At that point there are two choices:

  • Keep satin, but build it for the size: lighter density, less compensation, and just enough underlay. Thin columns usually get a single center walk underlay rather than edge run or zigzag, because there is no room for more. See embroidery underlay types and satin vs fill stitch.
  • Switch to a running stitch font for the smallest text. A single or triple run line has no column to close up. Hatch lists its run stitch block font with a smaller minimum than its satin fonts.

Spacing matters as much as stroke width. Letters set too close merge into each other once pull compensation widens them, so small text usually needs slightly wider letter spacing than the same text at full size, and a trim between words so the machine does not drag thread from one word to the next.

Keep the font simple too. Open, sans serif letters with even stroke widths survive being small far better than scripts, condensed fonts or fonts with fine serifs.

How do I fix text that has already filled in?

  1. Measure the letters in a viewer such as our free DST file viewer. If the capitals are under the minimums above, the text needs to be bigger or rebuilt.
  2. Check whether the file was shrunk. If the design was reduced on the machine, go back to a file made at the finished size.
  3. Test on the real fabric with the right stabilizer. A topping on pile fabrics keeps strokes on the surface; see embroidery on towels.
  4. Try 60 weight thread with a size 65 needle, using a file built for it.
  5. Have the lettering rebuilt at its finished size with lighter settings or a run stitch font.
