How puff works

Puff is foam management, not thicker stitching

3D puff works by laying foam on the garment, stitching over it, and letting the needle perforate everything outside the design so the excess tears away. The thread has to cover the foam completely and cut it cleanly at every edge.

If the density is wrong, foam shows through and the piece is scrap. If the edge closure is loose, ragged foam stays attached around the outline and someone ends up picking it off by hand.

Puff is a popular cap upgrade for team and club caps and promotional headwear, but it does not suit every element. Fine lettering, thin serifs and small detail collapse under foam, so part of the job is deciding what gets raised and what stays flat.

A digitizer who puffs everything is not doing you a favor. We tell you when an element is too fine to hold foam and usually suggest a mixed design: bold shapes raised, detail stitched flat.

Coverage for the foam
Density is raised specifically so no foam is visible through the thread, and matched to 2mm or 3mm foam. Under-covered puff cannot be rescued on the machine.

Edge closure
Every boundary gets closing stitches tight enough to perforate the foam, so the waste lifts away without ragged fragments left along the outline.

Puff-or-flat planning
Each element is judged for foam. Thin strokes, script and small text are built flat so they keep their shape next to the raised parts.

Foam

Choosing 2mm or 3mm foam

2mm foam suits most lettering and medium-sized shapes. It gives a clear raised effect and needs less stitch coverage, so it is the safer choice for most cap logos.

3mm foam gives a bolder lift on large, simple shapes but needs more coverage to hide it. We state which thickness each file is built for. Running thicker foam than the file was planned for is a common cause of foam showing at the edges.

Common problems

Bad puff vs properly built puff

Puff problems are almost always visible on the very first piece.

What goes wrong
Foam showing through the thread. Density set as if it were flat embroidery.
Ragged foam around the edges. Closure too loose to perforate, so waste stays attached.
Collapsed lettering. Thin strokes puffed when they should have stayed flat.
Thread breaks from over-density. Coverage overcorrected until the needle fights a wall of stitches.
Design walks on the cap. Puff file built without cap sequencing.
