Is it the file or the setup?

Puckering has one of two sources, and fixing the wrong one wastes garments. Use the symptom to decide where to look first.

Sew the same file on a scrap of the same fabric with the right stabilizer, a firm, even hoop and correct tension. If it still puckers in the same places, the file is the problem. If the puckering goes away, fix your setup.

What does underlay do?

Underlay is a light foundation layer sewn before the visible stitches. It flattens and stabilizes the fabric, gives the top stitches something to sit on, and holds edges in place. Without enough underlay, top stitches pull the fabric around and sink into textured surfaces.

The Ink/Stitch satin column documentation describes three common types for satin columns, which you’ll find under similar names in most digitizing software:

The fill underlay description follows the Ink/Stitch fill stitch documentation, which notes that a single layer of fill usually doesn’t look good on its own. Ink/Stitch also points out that the underlay types can be combined for wide columns or challenging fabrics.

Why isn’t more density better?

It’s tempting to add stitches to cover the fabric better, but every extra stitch pulls on the fabric and adds bulk. Too much density causes puckering, stiff “patch-like” designs, thread breaks and needle deflection. Good coverage comes from the right combination of underlay and top-stitch density for the fabric, not from packing stitches tighter. Also watch for stacked objects: a fill sewn completely under another fill doubles the density in that area.

What is pull compensation?

Stitches pull the fabric inward along their direction. The Ink/Stitch documentation explains that fill stitch “can pull the fabric together,” so shapes come out narrower than drawn, and that pull compensation expands each row of stitches outward to counter it. Too little compensation causes gaps between fills and outlines and thin lettering; too much makes shapes bulge. Stretchy fabrics need more than stable ones.

Which stabilizer and hooping stop puckering?

Stabilizer choice is usually the first setup fix to try. Manufacturer guidance is consistent:

  • Cut-away for knits and stretch fabrics. Melco recommends cut-away for fabrics that lack stability and stretch, such as polos and T-shirts, and Madeira lists knits, sweaters and fleece.
  • Tear-away for stable fabrics that hold their shape, such as denim and canvas (Melco).
  • Water-soluble topping on textured fabrics such as towels and fleece, to hold down the pile (Melco).

Then check your hooping routine:

  • Hoop the fabric and stabilizer together, firm and smooth, without stretching the fabric.
  • Use the smallest hoop that fits the design.
  • Check top thread tension on a test piece of the same fabric.
  • Use a needle suited to the fabric; a worn needle can drag knits.

How do different fabrics change the fix?

  • Performance polos and lightweight knits: often pucker-prone. Use cut-away stabilizer, and make sure the file uses lighter density with enough underlay and compensation.
  • Fleece: the pile swallows stitches; use topping and firmer underlay.
  • Towels: deep loops need topping and underlay that flattens the pile before the top stitches.
