What is embroidery density?
Density describes how much thread covers an area. In digitizing software it is set as stitch spacing: the distance between one row of stitching and the next. Some programs, and Madeira's charts, also express it in tenths of a millimeter, so "4.0" and "0.40 mm" mean the same spacing.
- In satin columns, spacing is the distance between neighboring zigzags. Ink/Stitch defines it as the peak-to-peak distance between zigzags.
- In tatami fills, spacing is the distance between rows. Wilcom points out that because a fill sews one row and then a return row, spacing can be measured between every second line. See tatami stitch settings.
Spacing is set per object. Wilcom's guide to stitch spacing calls it a critical property that may vary from one fabric to another and one object to another. Satin spacing can also be set automatically from the column width: Wilcom gives the example of a 0.4 mm spacing on a 4 mm column becoming 0.36 mm at a 90% Auto Spacing setting.
How does thread weight change density?
Thicker thread covers more fabric per stitch, so it needs wider spacing; finer thread needs closer spacing to cover the same area. Madeira's stitch density chart gives these guidelines for its Classic rayon range (its Polyneon polyester at 40 and 60 weight uses the same figures):

Madeira adds that these are rough guidelines that vary with the fabric and the effect wanted, and that only the right combination of density and needle size gives a good result. A file digitized for 40 weight and sewn in 60 weight will look thin; the reverse will look crowded. If you plan to use a different thread, tell your digitizer before the file is made.
What does too dense or too open look like?

Curves need particular care. Wilcom warns that too many bunched stitches on the inside of a curve not only looks ugly but can cause thread breaks, which is why satin density is often eased off on tight turns. How does fabric change the density?
Wilcom's help on adjusting stitch densities notes that you may need to change density to stitch on a different fabric or with a different thread. As general practice:
- Stable wovens (twill, drill, denim) hold standard spacing well.
- Light knits and performance polos usually need lighter density so the fabric is not overloaded. See embroidery on performance fabric.
- Pile fabrics (towels, fleece) depend more on underlay and topping than on extra top density to keep stitches on the surface.
- Leather needs fewer needle holes, so density is kept to what covers the shape.
Density is always tuned with underlay and pull compensation: good underlay lets the top layer be lighter and still cover.
How does density affect stitch count?
Closer spacing means more rows, and more rows means more stitches. For the same design and size, tightening spacing from 0.40 mm to 0.35 mm puts roughly one row in seven more into every fill and satin. Wilcom mentions reducing overall stitch count as a way to make production cheaper, and Madeira estimates about 5 m of top thread and 3 m of bobbin thread per 1,000 standard stitches, so extra density costs time and thread on every piece.
Small lettering is where density and thread weight meet. Narrow satin strokes leave little room between needle holes, so a spacing that suits a large letter can clog a small one. Finer 60 weight thread at its closer Madeira spacing is one way digitizers keep small text open.
That is why stitch count alone is a poor measure of quality: a high count for the design size often signals density that is too heavy.
