A cap front curves, has a seam up the middle and only gets gripped by the frame over a small area, so a file built for a polo will not run cleanly on it. We build cap and hat files from the centre outwards, keep fine detail off the seam and size the design to your frame, usually about 55 mm high by 125 mm wide on a standard six-panel cap. Why caps and hats are different

Why a polo file goes crooked on a cap

A cap front curves away in two directions, has a stiff seam running up the middle and only gets held by the frame across part of the panel. Hats bring their own problems: a bucket hat has a soft, narrow crown panel, and a broad-brim hat often has a firm brim close to the design.

Run a flat-garment file on a cap and the design drifts. Stitching from one side to the other pushes the fabric ahead of the needle, so by the time the machine reaches the far edge the outline no longer meets the fill and the logo sits off-centre on the head.

That is why cap files are sequenced from the centre outwards and laid out so lettering never has to cross the seam ridge. If the same logo also goes on polos or work shirts, it needs its own flat file: see logo digitising for flat garments or left chest sizing.

If your caps keep coming out crooked, off-centre or with a gap down the middle that never shows on polos, you are almost certainly running a flat-garment file on a cap frame. That is a digitising problem, not an operator one.

Centre-out sequencing
Stitching starts at the centre seam and works outwards, so each half is anchored before the next area is sewn. It is the biggest single difference between a cap file and a flat one.

Layout that respects the seam
The centre seam is a raised ridge. Fine detail and tight lettering are planned away from it, and where a design has to cross it we allow for the extra height.

Density for the front material
Structured buckram, soft cotton twill, canvas bucket hats and trucker mesh each get their own density and underlay. Mesh in particular needs support or the stitches sink through.

How big can a cap logo be?

On a standard cap frame, most six-panel caps give about 55 mm of usable height and around 125 mm of width. That is what we build to unless you tell us otherwise.

Wide-angle frames allow a bigger design, while low-profile caps, bucket hats and broad-brim hats usually take less height, so the frame and the style set the final size. A file sized for the wrong frame can hit the frame or the brim. If you are not sure which frame you run, send the machine model and we will size conservatively and flag it in the preview.

Common problems

Flat-garment file on a cap vs a proper cap file

Every problem on the left is what a flat file does once it hits a cap frame.

What goes wrong
Design drifts off-centre. Side-to-side sequencing drags the panel and the logo ends up crooked.
Lettering lost in the seam. Text placed without allowing for the seam disappears into the ridge.
Gaps between colours. Colours that meet neatly on a polo pull apart on a curved front.
Stitches pulling through mesh. No mesh underlay on trucker caps, so the design sinks or perforates.
Design hits the frame or brim. Sized for flat garments, so the top of the design fouls the hardware.

Cap and hat digitising questions

A cap front is curved and held in a frame that only grips part of it, so the fabric moves differently from a flat garment. Cap files are sequenced from the centre seam outwards so each side anchors before the next area stitches. A flat-garment file on a cap usually drifts off-centre.

Yes. Bucket hats usually have a short, soft crown panel, so the design is smaller and the density lighter than on a structured cap. Broad-brim hats vary a lot, so send the panel height and a photo of the hat and we size the file to it.
It is not a good idea. Apart from the sequencing, the lower height on a cap usually means the design has to be re-proportioned and the density changed for the front material. Polos and caps need separate files, so we build a cap version from the same artwork.
Usually the file was stitched from one side to the other rather than centre-out, so the two halves drifted apart on the curved front. The fix is a properly built cap file, not a tension adjustment.
Yes. Beanie cuffs are knitted and stretch, so they need knit underlay and usually a shorter design than a cap front; tell us whether the beanie is cuffed. Trucker mesh needs its own underlay or the stitches pull through, so we never reuse a structured-cap file for it.
