Why caps are different

Why cap files fail when flat files don't

A cap front is not flat, and it does not sit still. The fabric curves away in two directions, a seam runs straight up the middle, and the cap frame grips only a limited area of a panel that wants to move.

Run a flat-goods file on a cap and the design walks. Stitching left to right drags the fabric ahead of the needle, so by the time the machine reaches the far side the registration is gone and the logo sits crooked on the head.

Cap files are sequenced from the center outward for exactly this reason, and the layout is planned so lettering never fights the center seam. If the same logo also runs on polos, that needs its own flat file: see digitizing your logo for flat garments or left chest sizing.

If your caps come out crooked, off-center or with gaps that never appear on polos, the file is almost certainly a flat-goods file running on a cap frame. That is a digitizing problem, not an operator problem.

Stitching starts at the center seam and works outward, so each half is anchored before the next area is worked. This is the biggest single difference between a cap file and a flat file.

The center seam is a ridge. Fine detail and tight lettering are planned away from it, and where a design must cross it we compensate for the height.

Structured buckram, soft unstructured twill and trucker mesh each get their own density and underlay. Mesh in particular needs support or the stitches sink through.

How big can a cap logo be?

On a standard cap frame, most six-panel caps give about 2.25 inches of usable height and around 5 inches of width. That is the size we build to unless you tell us otherwise.

Wide-angle and driver frames allow a larger design, and low-profile caps take less height, so the frame and cap style decide the final size. A file sized for the wrong frame can hit the frame or the brim. If you are not sure which frame you run, send the machine model and we will size conservatively and flag it in the preview.

Flat-goods file on a cap vs a real cap file

Every symptom on the left is what a flat file does when it hits a cap frame.

What goes wrong
Design walks off-center. Left-to-right sequencing drags the panel and the mark ends up crooked.
Lettering lost in the seam. Text placed without seam awareness disappears into the ridge.
Registration gaps on multi-color logos. Colors that meet on a polo separate on a curved front.
Stitches pull through trucker mesh. No mesh underlay, so the design sinks or perforates.
Design collides with the frame. Sized for flat goods, so the top of the design fouls the hardware.

Cap digitizing questions

A cap front is curved and held in a frame that grips a limited area, so the fabric moves differently from flat goods. Cap files are sequenced from the center seam outward so each side anchors before the next area stitches. A flat-goods file on a cap typically walks off-center.
On a standard cap frame, most six-panel caps give about 2.25 inches of usable height and around 5 inches of width. Wide-angle and driver frames allow more, and low-profile caps take less. Tell us your frame and cap style and we size the file to them.

You should not. Beyond the sequencing, the cap height limit usually means the design has to be re-proportioned and the density changed for the front material. Polos and caps need separate files, so we build a cap version from the same artwork.
Usually the file was stitched left to right rather than center-out, so the two halves drifted apart on the curved front. The fix is a re-digitized cap file, not a tension adjustment.
Yes. Beanie cuffs are knit and stretch, so they need knit underlay and usually a shorter design than a cap front. Tell us whether the beanie is cuffed and which hoop you use.
Yes. Mesh needs its own underlay or the stitches pull through and the design sinks. We set density and underlay for the mesh rather than reusing a structured-cap file.
